How to Cut Aluminum Sheet Metal: 6 Methods, Tools, and Tip

Aluminum sheet metal is often used to manufacture industrial equipment parts, automotive components, electrical enclosures, brackets and panels. The material is lightweight and resistant to corrosion, and is widely used in commercial and industrial applications.

Lightweight with high corrosion resistance aluminum material is often used for commercial and industrial applications. However, cutting aluminum sheet metal has several critical considerations in order to avoid producing parts with rough edges, burrs, deformation, scratches, etc. which may not even be the correct size.

So, what is the best way to cut aluminum sheet metal?

It really depends on several criteria such as thickness of the aluminum sheet, tolerance, shape, quantity to be produced and surface finish requirements. In this article we will explain and compare 6 common methods of cutting aluminum sheet metal and provide guidelines as to when each method is best to use.

Why Is Aluminum Sheet Metal Different to Cut?

Aluminum is a soft material, which makes it different from steel. Its high thermal conductivity causes problems with friction and heat during cutting. Thin aluminum sheets can also bend or deform easily if they are not properly supported.

For industrial applications, the cutting method should therefore be selected based on:

  • Aluminum alloy and material condition

  • Sheet thickness

  • Required dimensional accuracy

  • Straight or curved cutting requirements

  • Surface finish requirements

  • Production quantity

  • Post-processing requirements

For simple DIY work, hand tools may be sufficient. For precision industrial components, however, laser cutting, CNC cutting, or other professional sheet metal fabrication processes are usually more appropriate.

6 Common Methods for Cutting Aluminum Sheet Metal

1. Aviation Snips

Aviation snips, are one of the simplest tools for cutting thin aluminum sheets.

They can be used for simple jobs such as small projects, or for maintenance work, including straight or curved cuts.

Advantages:

  • Easy to operate

  • Suitable for straight and curved cuts

Limitations:

  • Cutting may slightly deform thin sheet edges

  • Additional deburring may be required

2. Score and Snap

For very thin aluminum sheets, a scoring tool or utility knife can sometimes be used.

The basic process is to mark the cutting line, score the aluminum repeatedly along the line, and then carefully bend the sheet until it separates.

This method is simple and requires very little equipment. However, it is restricted to thin materials and relatively simple straight cuts only.

3.Jigsaw

A jigsaw is more flexible than hand snips and can be used to produce both straight and curved cuts.

When cutting aluminum, a suitable fine-tooth metal-cutting blade should be selected. Compared with industrial cutting processes, jigsaws are slower and may require additional edge finishing.

4. Circular Saw

A circular saw is best suited for long straight cuts in aluminum sheet metal. Use a special non‑ferrous metal blade. Make sure that the aluminum sheet is securely fixed during the cutting process to prevent vibration and to avoid deformation of the sheet.

5. CNC Laser Cutting

Professional aluminum sheet metal fabrication can utilize laser cutting to create very precise parts.

The CNC laser cutting machine follows the digital drawing of a part to cut the aluminum sheet according to the programmed geometry. This makes it possible to produce complex profiles, holes, slots, and other detailed features with consistent results.

Laser cutting is particularly useful when customers are looking for custom aluminum sheet metal parts that require unusual dimensions or complex geometry.

6. Water jet Cutting

For applications involving thicker aluminum plates or specific material requirements, plasma or waterjet cutting may also be considered.

Waterjet cutting uses a high-pressure stream of water, often combined with abrasive particles, to cut the material. Because it does not rely on a conventional heat-affected cutting process, it can be useful when thermal distortion needs to be minimized.

The best choice depends on material thickness, tolerance requirements, geometry, production volume, and cost.

Why Choose Professional Aluminum Sheet Metal Fabrication?

At FLUIDO, we provide OEM and custom manufacturing services for industrial customers. Our manufacturing capabilities cover sheet metal fabrication and other metalworking processes, allowing customers to develop custom components according to their drawings, specifications, and application requirements.
